How to measure aluminum tube for end caps
Choosing the right aluminum end cap starts with accurate measurements of the tube or extrusion you are actually using.
A precision-fit interference-fit cap is designed to match your tube or tubing profile, installing securely without welding, adhesive or unnecessary rework. If the measurements are approximate, the cap may feel loose, sit proud, or not install cleanly.
Before you order, measure the tube itself with digital calipers. Do not rely only on a nominal catalogue size, a rough ruler check, or the label from a previous job. Two tubes with the same outside dimensions can still differ in wall thickness, corner radius or manufacturing tolerance.
Tools you need
- Digital calipers (preferred)
- Clean rag to remove swarf, coating build-up or debris from the tube end
- Note pad or phone photo log for dimensions
- Optional: manufacturer extrusion drawing if available
A ruler can provide an approximate measurement, but calipers are essential for accurately measuring a tube for a precision-fit end cap.
How to use digital calipers for tube measurement
- Zero the calipers before each session.
- For outside dimensions, place the external jaws firmly across the tube faces or diameter. Do not tilt the jaws.
- Take at least two readings and use the consistent value.
- For wall thickness, place the external jaws over the tube wall at a clean section of the open end.
- Record values in millimetres or inches exactly as you measured them. Do not round away small differences before ordering.
1. Measure the outside dimensions first
For square and rectangular tube, start with the outside width and height.
- Square tube: measure all four outside faces from edge to edge. Confirm the section is truly square and note any out-of-square variance.
- Rectangular tube: measure both the long side and the short side, and check all four sides so you are not relying on a single face.
- Round tube: measure the outside diameter across the widest point in two directions to catch ovality.
Write down the outside dimensions before moving on. Nelsons CNC end-cap sizes are based on the external tube size, wall thickness and edge profile.
2. Measure wall thickness accurately
Wall thickness controls the internal opening the interference-fit cap must enter.
Measure the wall of the tube at the open end. If the cut end is burred, deformed or coated, clean it first and measure a true section of the wall.
Important:
- Two tubes with matching outside dimensions can still have different wall thicknesses.
- Different batches of the same “size” tube can vary.
- For fabricated or architectural projects, measure the batch you are installing, not an old sample from the rack.
If wall thickness is wrong, a cap that looks dimensionally close can still be too tight or too loose.
3. Identify the shape and outside corner profile
Nelsons CNC supplies aluminum end caps for square, rectangular and round tube applications.
For square and rectangular tubing, also identify whether the outside corners are square or have an outside radius (rounded corners).
- A square-edge cap is intended for a sharper square-corner profile.
- A radius-edge cap is intended for tube or extrusion with rounded outside corners.
Matching the cap style to the tube profile improves both fit and finished appearance. A dimensionally correct cap with the wrong corner profile can still look wrong on a visible railing, post or architectural end.
If you are unsure of the outside corner radius, check with your aluminum supplier. They can usually confirm the corner profile or provide the extrusion specifications. If needed, photograph the open end straight-on and include that with a custom-size enquiry.
4. Keep the inside of the tube clean
Powder coating and paint are measured in microns, but any coating inside the end of the tube can affect the fit of a precision-fit end cap.
Before installation:
- Ensure the inside of the tube is free from powder, paint or other coatings
- Keep the underside (contact face) of the end cap uncoated
- Deburr the cut end and remove chips or deformation that change the opening
You can still powder coat or finish the visible top and sides of the cap. The contact surfaces that create the interference fit should stay clean and true.
5. Decide whether a standard size or custom size is needed
If your measurements match an existing product size, start with the relevant collection:
